What if an address needs more lines than the label has?

The extra lines are dropped and counted under the button. Drop to 8 pt, or move to the 10-up grid.

Why is there a gap between the 5160 columns but not between its rows?

Because the sheet is made that way. A 5160 label is 2.625 in wide on a 2.75 in pitch, leaving an eighth of an inch of waste between columns, while the rows are 1 in tall on a 1 in pitch and butt straight against each other. The A4 21-up grid behaves the same: 63.5 mm labels on a 66.04 mm pitch across, rows touching at 38.1 mm.

FAQ

The grids use the published die-cut measurements, so the file is right. Misalignment comes from the print dialog: scaling has to be “Actual size” or 100% with fit-to-printable-area off, because shrinking an A4 page by 2% walks every label out of its cell by the time you reach the bottom row. Print one on plain paper and hold it against a real sheet before you commit a pack.
